John Deere and Hitachi Excavator Booms: When to Repair and When to Replace
When an excavator boom develops a crack, the first question is usually pretty simple: can we weld it, or do we need to replace the boom? The answer is not always black and white.
John Deere and Hitachi excavator booms are built to handle serious loads. Every time that machine digs, lifts, swings, or works through tough material, the boom is taking those forces. Over years of hard work, fatigue, impact, and normal wear can eventually lead to cracks or other structural damage.
A quick weld might look like an easy fix. But when you are dealing with a major structural component like an excavator boom, there is a lot more to consider than whether you can get a welder to close up the crack.
What Does an Excavator Boom Do?
The boom is one of the most heavily loaded structural components on an excavator. It transfers the forces from the bucket and arm back into the machine.
That means a boom is not just another piece of steel. It is a structural component that sees repeated loading every time the machine works. Hitachi specifically recognizes booms and arms as critical structures where fatigue damage and cracking can become a major concern.
That is why a crack should not simply be ground out and welded over without figuring out why it cracked in the first place.
When Should You Consider Replacing a Boom?
Boom replacement makes sense when the damage is too extensive, the structure has been repeatedly repaired, or the condition of the boom makes a proper repair questionable. Some warning signs include:
Large or multiple cracks in the boom
Cracks that have returned after previous welding
Significant distortion or bending
Damage around major mounting points or pin bosses
Extensive corrosion or thinning of the structural steel
Cracks extending through multiple areas of the structure
Evidence of previous repairs that have compromised the original structure
Damage where the correct repair procedure cannot be properly carried out
A boom that has already been welded several times deserves a particularly close look. Sometimes the cheapest repair is not the cheapest solution.
If a boom has to come off the machine again because the crack returns, you have paid for the repair, the downtime, the removal and installation, and potentially another repair, all while the machine is not making money. A good used replacement boom can sometimes be the more practical option.
Why Not Just Weld the Crack?
This is where things get important. Welding an excavator boom is not automatically unsafe. Improperly welding one is.
Both John Deere and Hitachi have published safety and repair information that makes it clear structural welding needs to be done correctly and by qualified personnel. John Deere's excavator documentation calls for qualified welding technicians for structural repairs.
Hitachi's repair welding procedures go even further, covering crack inspection, restraint, preheating, gouging, welding, reinforcement, and finishing. Hitachi also specifies that repair welding should only be performed by properly trained and qualified personnel. There is a reason for all of this.
1. A crack is usually more than what you can see.
If you can see a crack in the outside of the boom, you do not necessarily know how far that crack has travelled through the material. Simply welding over the visible portion does not mean the original crack has been completely removed.
The proper repair process may require determining the full extent of the crack, removing the damaged material, controlling heat, using the correct welding procedure, and checking the finished repair. Hitachi's repair guidance specifically warns that inadequate welding repairs can allow cracks to return, potentially in a shorter period of operation than before.
2. Heat can change the structure.
An excavator boom is not just a random piece of mild steel. The material, welds, geometry, and manufacturing process all matter.
Welding introduces a significant amount of heat into the structure. If that heat is not properly controlled, the steel can distort and the repaired area can develop problems. Hitachi's procedures specifically address the use of restraint fixtures and preheating because welding heat can cause distortion as the structure heats and cools.
3. The repair can fail again.
A poor repair can leave incomplete fusion, inadequate penetration, improper reinforcement, distortion, or other defects. The result might look good when the machine leaves the shop. That does not mean it will stay good once the excavator goes back to work. And that is the part that matters.
A boom failure while the machine is digging or lifting is not something you want to find out about the hard way.
What About a Small Crack?
A small crack does not necessarily mean the boom needs to be replaced. This is where proper inspection matters.
There are situations where a structural repair can be appropriate. Hitachi has detailed repair procedures specifically for repairing cracks in construction equipment structures.
The important thing is that the repair needs to be based on the location, size, cause, and condition of the damage, not simply on how easy the crack looks to weld. A qualified technician should determine whether the boom is a good candidate for repair or whether replacement is the safer and more economical choice.
The Safety Risk of a Bad Boom Repair
An excavator boom carries serious loads. If a structural repair fails, the consequences can be much bigger than another cracked weld. You can be dealing with:
Damage to the machine
Damage to hydraulic components
Unexpected machine movement
Injury to the operator or people working nearby
Significant downtime
Another expensive repair
Potentially catastrophic structural failure
John Deere's safety documentation also warns against welding or heating near pressurized hydraulic lines and emphasizes proper precautions when performing welding repairs.
So before someone says that they will just weld it, it is worth asking a few more questions:
Where is the crack?
Why did it crack?
Has it been repaired before?
How much material has already been removed or welded?
Is the boom still straight and structurally sound?
Can the repair actually be performed according to the manufacturer's repair requirements?
If the answer to those questions is not clear, it is time to stop and inspect the boom properly.
Used John Deere and Hitachi Booms Can Be a Smart Alternative
Replacing a damaged boom does not necessarily mean buying a brand-new OEM boom. A quality used boom can be a much more economical option, especially on an older John Deere or Hitachi excavator.
The important part is knowing what you are buying. A used boom should be inspected for cracks, damage, distortion, previous repairs, and overall condition before it goes onto another machine.
That is where experience matters. In my over 30 years in the heavy equipment industry, I have seen every kind of structural failure imaginable. Do Not Take Chances With a Structural Component
If you have a cracked John Deere or Hitachi excavator boom, do not assume that welding it is automatically the cheapest or safest answer. Have the damage properly inspected, find out why it cracked, and determine whether the structure is suitable for repair.
If replacement makes more sense, look at a quality used boom before spending money on a repair that may not hold up. Your excavator has a lot of expensive parts on it. The boom is not one you want to take chances with.
